Returnable Packaging & Pallet Pools: Pool Sizing, Cycle Times, Loss Rates, Deposits, Repair & Cleaning Costs and Cost per Trip vs One-Way Packaging

Run reusable crates, pallets and containers as a system. You will size the pool from cycle times and flows, track balances per partner, measure loss and damage rates, set deposits, cost repairs and cleaning, compare cost per trip with one-way packaging and plan the yearly top-up, with every cell checked as you go.

What you'll build

What you will be able to do

Each lab ends with a concrete result that you build yourself and the checker confirms, cell by cell.

  • Turn four weeks of crate movements into loaded crates out, empties back, the net change per partner and the pooled return rate – the flow picture every pool plan starts from.
  • Add up the days a crate spends in each stage of five partner loops, turn daily shipments into the crates tied up in each loop, size the pool with a buffer and work out how many trips each crate makes per year.
  • Run a weekly crate balance for one partner, then age ten open dispatch notes against a statement date and find the crates held longer than the agreed holding time.
  • Measure loss rates per trip for four quarters, pool them for the year, check how many damaged crates are saved by repair, forecast the crates to replace next year and estimate how many trips a crate lasts.
  • Build a monthly crate statement for five partners: closing balances, the net deposit invoice, the hire charge for crates above the free allowance and the invoice for crates missing at a stocktake.
  • Build the full cost per trip of a crate and a pallet box: the purchase price spread over the expected life, repairs, one wash, the empty return journey and the admin of running the pool.
  • Compare a reusable crate with a one-way carton: the crate's cost per trip for different lifetimes, the break-even number of trips, the yearly saving at the expected life and the CO₂ saved with fictional factors.
  • Plan the crate pool for 2027 quarter by quarter: crates needed from the forecast and loop days, expected losses, top-up purchases, the pool carried forward, the crates to buy in the year and a chart of the forecast.

About this course

Reusable crates and pallets only save money while they keep coming back. This course treats them as a closed loop you can measure. With fictional partners, you record loaded units going out and empties returning, then derive loop time and the pool size the system needs. Running balances per partner show who holds how many units and how long they have been out. Loss and damage rates drive scrap and replacement purchases, and deposit statements charge partners for missing or excess units. You build a full cost per trip from purchase, repair, cleaning, return transport and admin, find the break-even number of trips against one-way packaging including CO2, and plan top-up purchases on a dashboard. For logistics, supply chain and packaging managers.
